Replacing the gearbox for not being able to undo the fill plug is a bit extreme! You've met Zed before, right? (I am just jealous of his workshop facilities and skills! ) I wouldn't go that far........ I've got loads o'Shyte though, some tooling & some junk Rich.

Heh, the trouble with all the usual solutions, breaker bar etc is access - and the fact that the fill plug is literally a square peg in a round hole, so a normal socket won't fit it. Another suggestion I've had is to raise a jack against the spanner while it's in place, which is kind of the same thing as atlex suggested. Will report back when there's a result, one way or the other!

You need the correct size Stilson wrench ( good quality Stilson ) a bit of rope and a spanish windlass. ( Make sure its rigged in the undo direction !!!! ) Attach rope to the handle of the wrench and the other end to the car so that you do not pull the car off the axle stands. Then continue the fun.

well I had thought about getting a fuel injector test/cleaning apparatus but then figured I would only use it once or twice. So the ultrasonic tub and the tester would at least help me get the things clean and I could use the bath for other bits (6 liter size). I'll let you how it goes. got the seals from mrinjectoruk kit#139

I went out for a very enjoyable blast around the lanes to warm up the gearbox, put it up in the air when I got back, and set at it again last night.
I found a 9/16" spanner, which fit better than the 14mm, I strapped it to a long bar with cable ties....it bent the spanner and snapped the cable ties. I found an old (like vintage old) adjustable spanner with 3" straight jaws, and tried pushing it up with a trolley jack...it just started lifting the car up. Rolling around on the floor in the puddles dripping off the car is not a lot of fun, so I was a bit fed up last night.
So I'm ordering a square socket ( from here) and will see if that will work. Also would like to get a replacement plug to put back in it, but can't find any in stock online at the usual places. Will try the local parts supply and Mazda dealers next.

I've used a heat gun but it's hard to see if it's heating the plug as well, as that would defeat the point. Not too keen on using a gas blowtorch under there as there's oil and road detritus that could easily catch fire. That socket might arrive tomorrow so I can give it another go with a better tool (assuming I can get it to fit without fouling on the exhaust...)

That socket might arrive tomorrow so I can give it another go with a better tool (assuming I can get it to fit without fouling on the exhaust...) aluminium (gearcase) expands at a greater rate than steel (filler plug) what f ucks this is that aluminium is a heat-sink so you'll need a lot of heat before the case expands enough iirc, the filler-plug has a taper-thread so the tighter you turn the tighter it digs itself go for gold, if it's chewed then plugs are available (I've several used plugs and gearboxes in my scrap pile) Rich.

More cleaning over the last couple days - MOT now t-minus 6 days.... lol... let's see how that goes!
Bought myself a snazzy JDM Runabout (Type 1) fuel lid which came up for sale so used this as the excuse to clean and scrub the area around the filler neck. Where the lid attaches, was pure filth, which was fun, but all clean and done now. Will put some pics in my thread
